I dug in a bit deeper this morning. Again, the U-joints look OK, and I’m not seeing any play in them. As I rock the driveshaft back and forth, I’m getting some backlash in the differential pinion gear, which sounds similar to what I’m hearing while driving. It also looks like the pinion shaft may be rocking side to side, but it’s hard to tell in such cramped quarters. Long story short, it’s looking like the differential is the problem. What’s the best source for a Ford Sierra 3.92:1 differential here in the U.S.? Would I be better off having mine rebuilt? I’ve also been reading about the Quaife ATB internals. Is that upgrade worth it?

Aiming for "leaves" but I know it's hard to predict. I know it can be hard to navigate family stuff, that's what kept me home last year :/ Last time I mapped it out I was thinking to stay around Blowing Rock on day 1, but I think a lot of the BRP might still be closed between there and Asheville? I'm definitely game to run up the coast and catch you on the way.

When are you thinking, mid-to-late October? I'd love to, though there are some family health issues that will keep me a maybe regardless of how clear my calendar may be right now.

I have to admit, I get some sort of masochistic enjoyment out of chasing down these sorts of things. It very well could be the diff. The best I can tell, the noise is coming from the back of the tunnel, where it intersects the rear bulkhead.

This is a frustrating thing to chase down - can take a while. Do you think it could be the diff? You don't say where it directionally is coming to you from.

I have a lot of Raceline stuff. Most good. I know someone who got a Raceline engine with a clutch and flywheel that didn’t work in his Us spec car. I also have a Raceline water rail. That definitely cleans up the plunbing. I had to do a little grinding to get it to fit, but it works well.. I haven’t considered closing the opening, but you might be able to make something from rubber or flexible material.

The ride home from Lime Rock was a little damp today.

I went through the suspension. No obvious culprits, but I did snug up a few things. I took the car for a drive, and the noise persists. I didn't describe it well before. It's rotational-sounding, almost a rattling, when under very light throttle. The frequency of the rattling increases with speed. Basically it sounds like a bad U-joint. I've also heard a similar sound when the center support bearing on a drive shaft failed. I suppose it's time to drop the drive shaft and take a closer look at the U-joint and pinion bearing.

Thanks Carl. You've given a lot of specific information for me to digest and look into. Many compatibility issues involved between the T-9 shaft to the clutch assembly size, to the Fidanza flywheel and on to the size & throw of the slave /TO and its geometry with the bellhousing. A lot of potential pitfalls that you seem to have considered and worked through. Also appreciate the heads-up regarding UK companies and Zetecs. I have been talking to Chris at Raceline (he provided a Quaife diff last year), and he believes they can help with the clutch. I will however take your point to heart should I speak further to them. I like Raceline but aside from getting correct bits I would prefer to avoid tariffs and shipping time/costs. Thanks An aside, I've always been concerned about the opening at top of the bellhousing. Especially given the number of coolant hoses/connections over it. A vapor cloud of hot coolant over the disk would not be a good situation. I had a hose/connection failure at the submarine once so I'm skittish about coolant lines... I've also heard the ABS thermostat housing of the '04 is prone to cracking. Do you, or you know of anyone who somehow seals the opening from possible contamination by coolant?

I am off and SICK AND TIRED of not driving around way too much. Let's do leafs this year for reals. Who's in? I'd like to spend a lazy day heading up from Charleston, day 2 drive around at least a day, then back . During the week (IIRC) the rates and availability are better. I assume I'll need to pack my weather gear and a cover, both of which are like a 5-10 minute effort I will reluctantly undertake.

Hmmmm. I cut my "spear aimed at chest" steering shaft in half and then inserted a collapsible section in the middle so that it would at least telescope six inches before it hit me in a head on collision. That allowed adjustment of the overall length, so my steering shaft may be longer than stock.

Some will allow you to arrange your own shipping. It is worth asking. I've found that by shopping around I can sometimes find much better rates than the company gets with their 1 preferred shipper. Make the arrangements, pay the shipper, send the documents to the seller, and they hold for pick-up.

Photos taken Thursday evening on our way home from a huge Cruise Night held about 1 ½ hours drive from our home. It was around 8:00 ish and the sun was setting behind us. You can see the setting sun in the headlight bowls. I was asked by a professional photographer; what was my favourite view of my car? I said looking at the scenery in the reflections in the headlight bowls. He said; “I don’t know how to shot that.” So this was my wife’s first attempt at it.

It would be interesting to compare prices between the two countries, as shipping from the U.K. as noted by Darcy, has gone sky high. I recently ordered a part from Pegasus in the U.S. (only available from them), and they found a very reasonable postal rate for me. The cost of the item was below the tax level for Canada fortunately, so nothing extra to pay. Cheers W.

When I had my S2 chassis, I ended up swapping out the stock fixed steering column for a complete later Caterham steering column assy. That included the upper and lower steering columns and the clamp assy. This added some adjustability to the steering wheel position and a bit of a safety factor as well. You could get the Caterham quick release upper steering column instead of the stock upper column so you could remove the steering wheel. Not cheap though. I bought some 3/4" cromoly tubing and welded the spline section of my quick release to the upper end and machined the lower end to accept the clamp assy. I forget what the wall thickness was but it fit well with the lower column. It could be an option for you.
